Why a Flow Meter Belongs in a Plant Energy Audit

Compressed air leaks are easy to ignore until someone logs the header flow at night. In practice, plants in Vietnam and Thailand often lose 15 to 25 percent of compressed air to small leaks. A plant in Thailand found 18 percent of its compressed air was escaping from leaks and open drains. The maintenance team only checked pressure before the audit. Pressure looked normal. The flow meter showed the real loss.

Natural gas is similar. A boiler fuel line without a flow meter cannot show true energy use per batch. A thermal mass flow meter on a DN50 gas line reads kg/h directly. Because the meter measures mass flow, there is no need for separate pressure and temperature compensation in most cases.

Here is the thing. Leak profilers need flow data over time. A single pressure reading will not show a slow leak. A flow meter plus a paperless recorder gives the trend and the totalized loss.


Recommended Meter Types for Compressed Air and Natural Gas

The Silver Instruments SIL-TMF100 thermal mass flow meter is the standard starting point for plant air audits. It covers DN15 to DN300, supports inline and insertion mounting, and works up to 60 bar. The signal board offers 4-20 mA HART, RS485 Modbus, and pulse output. The local display shows kg/h, Nm3/h, totalized flow, and gas temperature.

For natural gas at higher pressure, the SIL-VF200 vortex flow meter works on DN25 to DN150 lines. It is a good fit for gas pressure from 1 to 40 bar and steady flow. But a vortex meter loses accuracy at very low flow. If your boiler idles at 5 percent of full load, a thermal mass meter is usually the safer pick.

Coriolis mass flow meters from Silver Instruments are the premium option for natural gas blending or custody transfer. They are accurate but cost more. Most plant energy audits do not need that level. A thermal mass meter with 1.5 percent accuracy is enough for leak profiling and consumption logging.

Installation Notes for Leak Profilers

Install the compressed air meter after the air dryer and filter. That keeps oil and water away from the sensor. A straight run of 10D upstream and 5D downstream is enough for the SIL-TMF100 insertion meter. Vortex meters need more straight run. Check the manual for the exact number.
